Once that stuff is in your car you have to treat it like cancer. Cut it out with a wide margin and keep an eye out for it coming back in unexpected places. What you do once its been cut out depends on how much, and where, you had to remove. Structural rust needs welding. IMHO, rusty steering and suspension components should be replaced. Panel rust can be patched up with POR, fibreglass and bog :$ . Sills respond to Chicken wire and concrete (if you happen to be a builder) :| Avoid expanding foam - it attracts moisture. (I bet there's a whole thread that could be written here on bodgy rust repairs weve seen  )

I have to disagree with tandanus about sill panel repairs. Sills are an important part of the body shells integrity.
The car will twistand sag with weak sills and will have greatly reduced side impact protection.
Pillars, sills, floors and chassis rails should ALWAYS be fully welded, not only for your safety, but also a legal requirement.

In my experience rust is difficult to control.
The best way is to eliminate what is causing it, that means stop the moisture getting to it.
You can do this in various ways, the easiest being keep it in a garage and don't ever drive it or wash it again. But that isn't practical.

You have to treat the affected area. That could simply mean using rust converter, or the other extreme cutting out a section and welding in a new section to replace it.

Both sides of the metal must be treated. Don't forget what you can't see, generally this is where the rust started in the first place.
Welding burns the metal and causes oxidization and this promotes rust.

You must prepare and paint all areas to stop rust. If you can't paint it use fish oil (it's good stuff).
Fish oil coats the surface with oil, stopping moisture from getting to it.

I have found fibreglass to be unsuccessful over long periods. Moisture gets between the layers of metal and fibreglass, and causes rust. They don't seem to bond very well.

I hope some of this helps?

100% agree - but it you treat the wound well enough Plasti-Bond works a treat.

1 big thing, NEVER leave a lot of rust converter on the metal, always wipe it off, all converter does is rust the metal leaving a layer of 'rust' that DOESNT flake off like the real rust..leaving an oxidised layer of metal on top protecting the underneath of it. much like galvonising steel.

i left a lot on the chassis rail under the bonnet once and it just made a huge amount of black gunk on the metal..

i used fibreglass then bog over the top because it was easier to sand, it was fine until the weather got 2 it. its cracked and ready 2 fall out

I have never had any luck with rust converter :$

I have had many Holdens in my time ,so I know about rust. ( early models , never had any issues with Commodores)

This is what I would do for rego :$

I would grind back the rust with an angle grinder, until I had shiny metal. Treat with rust converter. Prime the metal with a zinc primer. Builders bog or equivalent.

Undercoat, spot putty, more undercoat and then a couple of coats of Colour. Trouble was that this was only happening on the outside of the panel.

Then I went through the whole thing again next rego :wut: :\

the only way to do it is to cut it out and weld plate in but cut out three times the size of the rust because it affects the steel even though you cant see it
